Agents for production lines: Trusted decisions in real time

ProdLine CoPilot, built on the Databricks Data Intelligence Platform, addresses the challenge of data-rich but insight-poor production lines by enabling trusted, real-time decisions. When a filler trips mid-shift, line managers have minutes to answer planning questions like whether the shift target can be met, if pushing speed or calling overtime is cheaper, and how previous shifts recovered from the same fault. The system reads live state, routes questions to a domain specialist, and runs math on schedule recovery, depletion, and quality risk, testing plans against 1,000 scheduling scenarios. A typical CPG packaging line has 15–20 machines, and when a filler or labeller stops, buffers cover only a few minutes. World-class OEE sits near 85%, while many plants are closer to the low-to-mid 70s. At 500 cases/hour on a 24/5 schedule with €10 contribution per case, one OEE point is roughly €300K a year. Data exists across PLCs, SCADA, MES, ERP, and LIMS, but these systems do not talk to each other. Zerobus Ingest replaces Kafka-class plumbing with push-based, serverless ingestion via gRPC or REST calls, landing rows in Unity Catalog Delta tables, paired with Lakeflow Spark Declarative Pipelines for the Bronze, Silver, Gold medallion layout.
